I have this piece I'd like to make from 2mm aluminium sheet with laser cut. I need to put a box servo inside and secure.

The problem is ... the metal adds bending radius of 1mm and straight box just won't fit in, because edges of the box won't let it in.

How do I take that into account to fit the box in? I can't just make this piece bigger, it has to be secure on every side.

Yeah that's essentially my "solution", but, again, is that doable in terms of actual bending? The "ears" are formed out of circles, and AFAIK the bending machine looks like pic related. I am going to send the design do cunt&bend company and I don't want to bother them with "would it bend" questions.

Haven't done do this shit once, so I need do know how far I can go with this.

Just cut a V shaped notch along each bend line before you fold. By removing the bulk of the metal on the inside radius you will prevent the curved inside wall. a 90* profiled file should do a nice job of it.
