Not OP, but I’ll take a crack at it.
While hobbyist-level printers can’t do some of the crazy shit I’ve seen industrial ones do, they’re rather useful for making small parts that are oddly shaped. You might not be able to print an entire cosplay wholesale, but you can use a 3D printer to make smaller parts that would be more effort/time consuming to do another way, especially if you need multiple of that thing.
The first example I can think of is pic related. Dio has a lot of these heart things strapped to his outfit. 3D Printing those would probably be a lot easier than making those by hand, and much more consistent as well.

You can 3D print a full body armor of you print them in smaller pieces and then glue them together. I'd rather use EVA foam for big armor pieces, but printing is a viable option.

Any advice on covering up the seams between pieces? I know you can smooth the print lines on certain plastics with a bit of acetone and some sanding, would that work for blending two separate parts?

I've always used Bondo but I've heard wood filler will do the same thing but is easier to sand and is not as harsh

I recently started using PVA filament for support but it won't stick to the PLA filament at all, so the print fails halfway through.

Hi there op. I was strolling through cgl and took a break from titty monster cosplay to come here and drop some help and advice.
3d printing cosplay is fun, makes excellent props and majorly time saving. Attached is a picture of a 3d printed shackle I ripped from from some league of legend reference for a character called sylas.

Attached is a gun from Netflix's altered carbon. Made for a friend.
Now for my best tip possible on sanding. Look up wet sanding and learn to do it properly. There is no easy way out. BUT. You can save alot of time by doing some initial sanding to rough out the layer lines and then using an autonomy spray filler. Give it like 3 coats, letting each dry before the next and it will cover so many imperfections and make life much better for you and your printing. That why the gun was a little wet, cleaning off the running spots. Short of pulling it real close to your face you can't even see the lines.

yeah 3d printing is great for guns and small props, i think theres also some special resine for smooth surface but it isn't cheap autobody stuff is always cheaper and easy

Some mayor problems come with models -making them in parts small enogh for some printers
-scaling is tricky (atleast for me, picrelated is hellboy revolver, its proper size for my hand but should be way bigger)
-thickness and fill (too skinny or hollow and it'll brake, too thick or fill and will take ages)

Im trying now around masks and head pieces, but most models aren't thin-can designed so they'll fuck up scale since you have to take the inside of the model to scale, and they will make you lose lots of time and material for print something you won't even need filling space since its better to just print really thin and fill-stick them with foam

i got a 3d printer for my birthday last year, but i haven't been able to use it because it's been way complicated to use, noisy and also a lot of troubleshooting... but i guess during a pandemic you cant really 'try before you buy'. i know some libraries have 3d printing classes, though.

Anon, if scaling is your issue I strongly reccomend spending the one time fee for the armorsmith program form the armored garage. Its great, you can set up your body dimensions and export models from there. Ive even played with warhammer models scaled up fucking huge to see how they look. Worth every penny.

Imo fully printed armor can be incredibly hit or miss. I’ve seen some of the high end competitors from blizzcon with fully printed armor and maybe they just weren’t good at painting but it’s incredibly obvious that they’re wearing plastic in person. It does work very nicely for sci-fi armor though, but it usually looks too pristine for fantasy stuff.
