Yeah. All those awful bumps and creases because I hit the foam way too many times with the heatgun and overworked it to hell, then had to go damage control mode with duct tape. This time what I want to do is trim and sand the edges of the foam planks down and fill the gaps with paper mache. So hopefully it will turn out a lot smoother

My advice for next time: Make a small scale model out of clay or something, make a pattern out of that, blow it up, and then do it in foam. It'll get you much smoother results than the current method.

I've finally finished the blade (well it's missing another layer of paint) now I have to add a couple more layers of quickseal to the crossguard, sand it smooth and paint.
Next is the handle and finally the pommel.

I really do not recommend this method even though it gives great results. I spent weeks covering the EVA foam with enough quickseal layers.

Update on the hammer. "Good" side vs "bad" side.
Havent decided where to put the handle yet, but itll probably end up being somewhere on the bad side to try and mask the imperfection. I had talked about putting paper mache over this, but how smooth can I reasonably expect paper mache to be if I dont want to fuck with a ton of gesso and sanding? Is there an alternative I might be missing?

The alternative is just to use the foam and contact cement. Not sure why you’ve got your build taped to high heavens, but those football shaped pieces should give you enough tension to hold the right shape. Two layers of contact cement will do the trick. It’s what I did for my Bakugo gauntlets

No, contact cement isn't any good as a topcoat. Use it on the seams, fill the seams with wood filler, sand again, hit it with a heatgun, and then finish up with a few layers of plastidip as topcoat. Paint from there and you're done

As someone who has done this (I make weapons and armor out of steel but I don’t know if I’d call myself a blacksmith), I’d say that any cosplayer who is capable of swinging a hammer is technically capable of becoming a blacksmith but whether it’s worth their time/money/effort to do it is going to be variable.

I find that armor is simpler to make with metal but a lot easier to make in foam. Working with metal has definitely made me better at translating armor designs into foam in logical or more realistic ways, but I can’t say definitively that the reverse is true or that foam skills will necessarily help you in metalwork beyond stuff like proportion or aesthetics.

I would say that there’s enough of a learning curve and money investment to metalwork/blacksmithing that most cosplayers aren’t going to find it the logical next step in skill progression it might seem to be.

I took anons advice but used rubber cement instead of barge. Picking up some wood filler today so I'll get rolling on that once I get home.
The shape is a little lopsided when you're looking at it straight on but when its held in a natural pose (like swing over the shoulder) it's way less noticable. All in all it's better than my last try so I'm already happy with it in that regard.

I'm in a country where materials are limited. On top of that I don't have a dremel, a heatgun or sand blaster, and I'm blind without my glasses. For my first cosplay I want to make a visor that lights up and I can see through it while others can't. I've been experimenting with these cheap ski goggles. They have room for my glasses. I put a blue film on the inside and tried various LEDs inside and around it but so far the only vision it impedes is mine. Also I'm kinda worried about the toll the light will take on my eyes.

You can heat plastic in a toaster oven but it will look lumpy if you're not vacuum forming it. You can assemble one at home, here's a good video on that: https://www.youtube.com/watch?v=Gx66mS7U2vY
The thing with the tint is that in most cases it works because one side is much brighter than the other, for example with a one-way mirror if the back of the mirror is a dark space and the front is brightly lit, people in front will see their reflection and people in the back will see through, but if both spaces are brightly lit people on both sides will have both some reflection and some vision through the mirror. So if you put a light source inside the visor, it will both create a reflection into your eyes and make your eyes more visible from the outside.
If you look at how Daft Punk helmets are assembled on the inside, they use LEDs that aren't diffused and thus can be placed directly against the inside of the visor, meaning 1) the tint can be darker 2) it doesn't create as much of a reflection into the wearer's eyes and 3) it doesn't cast a lot of light on the wearer's face, making them less visible.
Honestly though, your glasses are not very visible unless you look up close, so you could decide it's good enough. And if you have $20 to $30 to spare you could go to a site like Zenni and get prescription glasses with a clear frame or no frame at all, making them even less visible. What country are you from, if I may ask?

Very slowly and lazily working on a Halo ODST magnum. I'm making it entirely from my box of scraps since I rarely actually use it and I'd feel bad throwing it away. I made a few changes to the gun's design that would make more realistic sense, but nothing that anyone would notice immediately though.

I guess I'm done with the ski goggles for the time being. I'll get back to them when I'll have LEDs with adjustible brightness and keep them as a fallback option. Now I'll experiment with defusing light on plexiglass with this sacrificial pair of safety goggles. I'm currently looking up plexiglass etching tutorials. If I can't find or make the tools, I'll try rubbing the surface with sandpaper or making many parallel scratches with a hobby knife. Should I etch the inside or the outside?
